Most DIY upcycling advice is wrong. It tells you to sand, paint, and pray. That's how you end up with a wobbly table that looks worse than when you started. I'm here to say: skip the sander. Also, check the age of your house before you start cutting. If it was built before 1978, there's a real chance the paint contains lead. The EPA says homes built before 1978 are more likely to have lead-based paint, and the federal government banned consumer uses of it that year. Sanding that old paint will create toxic lead dust. If your piece might have lead paint, either test it and hire a certified lead professional or work with the paint intact—don't sand it.
Step 1: Measure Twice, Cut Once—But Also Plan the Cuts
You're not just cutting wood; you're cutting to a design. Before you power up anything, measure the piece you're upcycling and sketch out what you want to keep and what you'll remove. Do you want a shorter table? A narrower shelf? Mark every cut line with a pencil and a straight edge. This is where most projects go sideways—not at the saw, but at the lack of a plan.
Once you have your plan, gather your safety gear. You'll need ANSI-rated safety glasses with side protection. If you're buying or using a table saw, check for a blade guard and a riving knife. The voluntary standard required modular blade guards by 2010 and riving knives by 2014, but CPSC found no change in injuries from 2004 to 2015. That's because people bypass guards. Don't be that person. Keep the guard on. If your saw doesn't have one, consider upgrading—or at least add a riving knife if possible.
For this project, you'll likely need to rip boards to width or cut down a tabletop. Set the blade height just above the material thickness—no higher. Feed the wood steadily, and never reach over the blade. And remember: disconnect power before changing blades or making adjustments.
Step 3: The Circular Saw—Portable, But Just as Serious
If you're cutting a large tabletop or a long panel, a circular saw with a straight edge guide is often easier than wrestling it through a table saw. But the same rules apply. OSHA requires every portable circular saw with a blade diameter greater than 2 inches to have guards above and below the base plate, and the lower guard must automatically return to covering position when you withdraw the saw (29 CFR 1910.243). If your saw's lower guard sticks or doesn't snap back, fix it or replace the saw.
Before you start cutting, inspect the blade. A dull blade is a dangerous blade. OSHA says to remove dull or improperly set saws from service immediately, because they cause material to stick, jam, or kick back (29 CFR 1910.213). Keep your blades sharp. It's not just about a clean cut—it's about control.
When cutting with a circular saw, clamp a straight edge to the workpiece so the saw base rides along it. This keeps your cut straight and prevents the blade from binding. And never, ever use compressed air to clean sawdust off yourself—OSHA limits that to less than 30 psi with chip guarding and PPE (29 CFR 1910.242). Just use a brush or a shop vac.
Step 4: The Cut List—What to Do With the Pieces
Here's where your plan pays off. Let's say you're turning an old dresser into a bathroom vanity. You'll cut the top down to size, maybe rip the sides to a new width, and create a cutout for the sink. Each cut should be measured and marked twice. Then, after each cut, dry-fit the pieces before you commit to glue or screws. This is the step where you catch mistakes before they become permanent.
For this project, you might need to make a rip cut—cutting along the length of a board. A table saw is best for that. Or you might need a crosscut—cutting across the width—which a circular saw handles fine. If you're cutting a notch or a dado, you may need a router, but that's a different article. For now, focus on the straight cuts.
One thing that goes wrong often: you cut a piece too short because you didn't account for the saw kerf—the width of the blade. Step 5: Reassemble With Glue and Screws—Not Nails
After you've made all your cuts, it's time to put the piece back together. Use wood glue on the joints and clamp them. Clamps are your best friend here—they hold the pieces in place while the glue dries. Then, for extra strength, drive screws through the joints. Pre-drill pilot holes to avoid splitting the wood. For a piece that will see heavy use, like a table or a bench, screws are better than nails. They hold tighter and are easier to remove if you make a mistake.
When you're reassembling, pay attention to the grain direction and the original joinery. If you're reusing old screw holes, fill them with wood filler or dowels. And if you're adding new legs or supports, make sure they're square. A quick check with a carpenter's square will save you from a wobbly table.
After reassembly, sand. Yes, I said skip the sander earlier, but that was for the initial disassembly. Here, you'll sand to smooth cut edges and remove any splinters. Use a random orbital sander with a fine grit, and wear your respirator. Then finish with paint, stain, or oil. If you're painting over old paint that might contain lead, don't sand it—use a chemical stripper or just paint over it with a primer.
And one more warning: if your piece is from before 1978 and you're cutting into it, you might expose lead paint. The EPA says any renovation that disturbs painted surfaces in older homes can create toxic lead dust. If you suspect lead, test it. If it's positive, hire a certified lead professional. That's not a DIY job.
